A cable gland plays an important role in industrial electrical installations. It secures a cable, supports strain relief, and helps seal the entry into an enclosure. However, cable gland failure can allow moisture or dust to enter, reduce cable grip, or compromise the protection of electrical equipment.

Why do these problems happen? In many cases, the cause involves incorrect product selection, poor installation, damaged components, or unsuitable operating conditions. Even a correctly manufactured cable gland can perform poorly when an installer chooses the wrong size or ignores the manufacturer’s instructions.

Therefore, understanding the common causes helps engineers, maintenance teams, and industrial buyers prevent avoidable problems. This guide explains 10 common causes of cable gland failure and practical steps you can take to reduce the risk.

What Is Cable Gland Failure?

Cable gland failure occurs when a gland no longer provides the required cable retention, sealing, mechanical support, or other specified function.

For example, a loose gland may allow a cable to move. Similarly, a damaged sealing ring may allow moisture to enter an enclosure. In armoured cable applications, an incorrect gland or poor armour termination can also affect mechanical retention and electrical continuity.

However, not every problem comes from a defective product. The cable, gland, enclosure, accessories and installation method all work together. Consequently, you should inspect the complete cable entry before deciding what caused the failure.

10 Common Causes of Cable Gland Failure

1. Choosing the Wrong Cable Gland Size

Incorrect sizing is one of the first things to investigate when a gland loses its grip or fails to seal properly.

A gland uses a specified clamping range to grip the cable’s outer sheath. If the cable diameter falls outside that range, the sealing component may not compress correctly.

For example, an undersized cable can leave gaps around the seal. On the other hand, an oversized cable can make insertion difficult and place excessive pressure on the sealing component.

How to prevent it:

• Measure the actual cable outer diameter.
• Compare the measurement with the gland manufacturer’s specified range.
• Check the cable datasheet rather than relying only on conductor size in square millimeters.
• Confirm the armour dimensions when selecting a gland for an armoured cable.

Therefore, always match the gland to the actual cable dimensions before placing an order.

2. Using the Wrong Thread Type

A cable gland must fit the enclosure entry correctly. However, metric, PG, BSP, and NPT threads follow different specifications, so you should never treat them as interchangeable.

If an installer forces a mismatched thread into an enclosure, the connection can become damaged or fail to seat correctly. As a result, the gland may loosen or compromise the intended seal.

How to prevent it:

First, check the equipment drawing or thread specification. Next, confirm the thread size and standard with the gland supplier. Finally, start the connection carefully and stop if the threads do not engage smoothly.

Never use excessive force to make an incompatible gland fit.

3. Under-Tightening the Gland

A gland needs the correct amount of compression to grip the cable and achieve its intended sealing performance.

If an installer leaves the compression nut too loose, the gland may not grip the cable securely. Consequently, cable movement can weaken the seal and reduce strain relief.

How to prevent it:

Follow the manufacturer’s installation instructions and specified tightening requirements. Where the manufacturer provides torque values, use the appropriate tools to achieve them.

In addition, inspect the finished assembly for loose components and cable movement. Do not rely on guesswork or hand-tightening alone when the application requires controlled torque.

4. Over-Tightening the Compression Nut

Although under-tightening causes problems, excessive tightening can also damage the gland.

Too much force can deform the sealing ring, damage the cable sheath or stress the gland components. In some cases, the installer may create a problem while trying to improve the seal.

How to prevent it:

Follow the specified tightening procedure instead of assuming that more force creates a better seal. Use suitable tools and the manufacturer’s torque guidance where available.

Furthermore, check the cable sheath and sealing components for visible damage during installation. If you find damage, investigate the cause before using the assembly.

5. Damaging the Cable Sheath During Preparation

Cable preparation directly affects the gland’s ability to grip and seal the cable.

For instance, a knife can cut or scratch the outer sheath during stripping. Likewise, an uneven cable end or rough preparation can interfere with assembly.

These defects may create a path for moisture or prevent the seal from making uniform contact with the cable.

How to prevent it:

• Use suitable cable preparation tools.
• Follow the cable gland manufacturer’s stripping instructions.
• Avoid cutting into the remaining cable sheath.
• Keep the sealing area clean and free from damage.
• Check the prepared cable before inserting it into the gland.

As a result, careful cable preparation helps the gland perform as intended.

6. Installing the Wrong Gland Type

Different cables and environments require different gland designs. Therefore, choosing a gland based only on its size or appearance can create problems.

For example, an armoured cable needs a suitable gland that accommodates and terminates the armour correctly. A gland designed for an unarmoured cable may not provide the required arrangement.

Similarly, an outdoor application may need a gland and sealing arrangement that meets the project’s environmental protection requirements.

How to prevent it:

First, identify whether the cable is armoured or unarmoured. Then consider the cable construction, enclosure, installation environment, and required protection. Finally, select a gland designed for that application.

For armoured cables, check the armour type and dimensions before choosing the gland.

7. Damaged, Worn or Incorrect Sealing Components

The sealing ring helps create contact between the gland and cable. However, a damaged, incorrectly fitted or unsuitable seal can reduce sealing performance.

For example, a cut seal may leave a gap around the cable. Similarly, an incorrect seal size may not compress evenly.

Heat, chemicals, and other environmental conditions can also affect sealing materials over time.

How to prevent it:

Inspect seals before assembly. Confirm that the seal matches the gland and cable specification, and follow the manufacturer’s instructions for fitting it.

In addition, choose sealing materials that suit the operating temperature and environmental exposure. Replace damaged components rather than trying to compensate for them by excessive tightening.

8. Poor Sealing Between the Gland and Enclosure

A cable entry has more than one potential sealing point. The gland must grip the cable correctly, and the connection between the gland and enclosure must also meet the installation requirements.

For example, a missing or damaged sealing washer can allow moisture to enter around the enclosure entry. Meanwhile, an incorrectly prepared mounting hole can affect the gland’s fit.

How to prevent it:

Check the enclosure entry dimensions and thread before installation. Where the gland design requires a washer or gasket, fit the correct component in the specified position.

Furthermore, inspect the mounting surface and remove burrs that could interfere with the connection. Follow the gland manufacturer’s instructions for the complete enclosure assembly.

9. Corrosion and Unsuitable Environmental Conditions

Cable glands can experience moisture, chemicals, salt, temperature changes, and other demanding conditions. Over time, an unsuitable material or finish can contribute to corrosion or component deterioration.

For example, a gland installed in a corrosive environment may need a different material or surface finish from one used in a clean indoor area.

However, brass alone does not guarantee suitability for every environment. Buyers must consider the specific brass grade, finish, exposure, and application requirements.

How to prevent it:

• Identify the environmental conditions before selecting the gland.
• Choose a suitable material and surface finish.
• Check compatibility with chemicals and operating temperatures.
• Inspect exposed installations for corrosion or deterioration.
• Follow the manufacturer’s maintenance recommendations.

Therefore, material selection should reflect the real installation conditions rather than price alone.

10. Cable Movement, Vibration and Poor Maintenance

Even a correctly installed gland can develop problems if the application places excessive stress on the cable entry.

For instance, continuous cable movement, pulling forces, or vibration can affect cable retention and sealing components. Similarly, an installation may deteriorate over time if maintenance teams overlook visible damage or loose connections.

How to prevent it:

Provide suitable cable support and strain relief for the application. Avoid placing unnecessary pulling forces on the gland, and follow the manufacturer’s guidance for moving or vibrating installations.

In addition, inspect cable entries during planned maintenance. Look for loose nuts, damaged sheaths, corrosion, displaced seals, and signs of cable movement.

If the application involves continuous flexing, select a cable-entry solution designed for that duty rather than assuming a standard fixed-cable gland will work.

How to Identify the Cause of Cable Gland Failure

When a gland develops a problem, replacing it immediately may not solve the underlying cause. Instead, inspect the complete cable entry and identify the likely failure point.

This table provides a starting point rather than a final diagnosis. For critical installations, follow the site’s safety procedures and involve a qualified electrical professional.

Cable Gland Failure Prevention Checklist

Before installation, confirm the cable diameter, gland type, thread, and environmental requirements. Next, inspect all components and prepare the cable according to the manufacturer’s instructions.

During installation, use the correct assembly sequence and tightening method. Also, check the gland-to-enclosure connection and fit any required sealing washer or accessory.

After installation, inspect the cable entry for loose parts, visible gaps, damaged seals, or cable movement. Finally, document any recurring problems so the team can identify patterns across equipment or production batches.

Remember: An IP rating describes performance under specified test conditions. The complete installed assembly must meet the relevant requirements; the rating printed on a gland alone does not guarantee the performance of the finished installation.
